Packaging compatibility testing proves that your formula and its container do not damage each other over the product's shelf life. It runs alongside stability testing, typically over 12 weeks at elevated temperature, and checks for leaching, absorption, corrosion, discolouration, weight loss and closure failure. Skipping it is the single most common reason a product that passed stability still fails on shelf.
Most indie founders choose packaging on how it looks and what it costs. Both matter. But a jar is not a neutral box — it is a material in contact with your formula for two or three years, and the two interact.
What is packaging compatibility testing?
Compatibility testing places your actual finished formula in your actual production packaging and holds it under controlled conditions — usually 40°C, plus ambient and refrigerated controls, over 12 weeks. At set intervals the samples are assessed for:
- Leaching — substances migrating out of the plastic, liner or adhesive into your product
- Absorption — your actives, fragrance or preservative soaking into the container wall
- Weight loss — water or volatiles evaporating through the pack, concentrating the formula
- Physical change — panelling, swelling, cracking, crazing or softening of the container
- Corrosion and discolouration — particularly on metal components, airless springs and printed decoration
- Closure and dispenser integrity — pumps that stop priming, droppers that seize, caps that no longer seal
Stability testing asks whether your formula survives. Compatibility testing asks whether it survives in that pack. They are run together on the same samples, but they answer different questions.
Why do formulas and packaging react?
Cosmetic formulas are chemically active by design. A few of the pairings that cause the most trouble:
- Essential oils and fragrance in PET. Terpenes plasticise some plastics, softening or clouding the container and stripping fragrance from the formula.
- Low-pH formulas with metal components. Vitamin C serums and AHA products corrode springs, ferrules and unlined metal overshells.
- High-water formulas in LDPE tubes. Moisture vapour transmits through thin walls, so the product concentrates and the tube collapses.
- Surfactants and printed decoration. Cleansers can lift screen printing and hot foil from the outside of the pack once a little product runs down it.
- Anhydrous oils in PCR resin. Recycled content varies batch to batch, so a pack that passed once may not behave identically next time.
None of these are exotic. They are ordinary combinations that show up in ordinary indie ranges.
When should compatibility testing happen?
After your formula is locked and your packaging is chosen — and before you place a production order for either. That sequencing is the whole point. Testing costs a few hundred dollars; discovering the problem after you have paid for 500 filled units costs the run.
The practical schedule for an indie launch: finalise the formula, select and order packaging samples from the supplier you actually intend to buy from, then run stability, preservative efficacy and compatibility in parallel from the same batch. Review at 12 weeks, then commit.
Founders often ask whether they can start compatibility while still finalising the formula. You can run early screening, but the result only counts for the exact formula and exact pack you tested. Any change means retesting.
Does it need to be your final packaging?
Yes, and this is where most shortcuts fail. The test must use:
- The same resin, wall thickness and manufacturing process
- The same liner, gasket and closure
- The same decoration — printing, coating, hot foil or label adhesive
- The same supplier
A visually identical bottle from a different factory is a different pack. Changing supplier to save a few cents per unit is one of the most common reasons a second production run behaves differently from the first.
What do NZ and Australian rules say about packaging?
Neither country mandates a compatibility protocol by name, but both make the outcome your responsibility.
In New Zealand, cosmetics sit under the EPA's Cosmetic Products Group Standard, updated effective 1 January 2026. The obligation is that the product is safe in normal and reasonably foreseeable use — and a product contaminated by its own container is not. Labelling claims must also hold true for the product's stated shelf life, which is a Fair Trading Act matter.
In Australia, cosmetic ingredients are regulated through AICIS, and Australian Consumer Law covers product safety and fitness for purpose. Retailers frequently ask for compatibility and stability data as a condition of listing, well before any regulator does.
For EU and UK markets, packaging suitability forms part of the Product Information File and the Cosmetic Product Safety Report, so your Safety Assessor will ask for it directly.
What does compatibility testing cost?
Compatibility is normally run as part of a 12-week accelerated stability programme rather than priced as a standalone line item, since it uses the same samples and the same time points. Budget for it as part of your testing round alongside preservative efficacy testing, which starts from NZ$1,200 per formula.
Cost scales with the number of pack formats. Testing one serum in one bottle is straightforward. Testing the same serum in three sizes, two resin types and a travel format multiplies the sample count and the assessment work.

Frequently asked questions
Is packaging compatibility testing legally required in New Zealand or Australia?
Not as a named protocol. In both countries the obligation is that the finished product is safe and performs as claimed across its shelf life. Compatibility data is the standard way of evidencing that, and retailers and insurers commonly request it.
How long does packaging compatibility testing take?
Twelve weeks under accelerated conditions is the normal programme, run in parallel with stability testing on the same samples. Real-time testing continues alongside it for the full claimed shelf life.
Can I use my supplier's compatibility data instead?
Generally no. Supplier data relates to their test formula, not yours. It is useful for narrowing your shortlist, but it does not substitute for testing your own formula in your own pack.
What are the most common packaging failures?
Fragrance and essential oils attacking PET, low-pH formulas corroding metal pump components, water loss through thin LDPE tubes, and printed decoration lifting on cleanser packs. Airless pumps also fail more often than founders expect, usually at the dip-tube or spring.
Do I need to retest if I change bottle supplier?
Yes. Resin grade, wall thickness, liner material and moulding process all vary between factories even when the bottle looks identical. A supplier change is a pack change.
Does recycled (PCR) packaging behave differently?
It can. PCR content varies between batches, and recycled resin may carry residual substances or have different barrier properties than virgin material. If sustainability is central to your brand, build extra testing time into the schedule rather than treating PCR as a like-for-like swap.
